Your Generac Generator Won't Start When the Power Goes Out. The Fuel System Is Why.

It's 2:47 AM when the power goes out. You walk to the generator panel, flip the switch, and... nothing. The unit cranks. It sputters once, maybe twice. Then it stalls. The house stays dark, and you're standing there realizing the backup power you paid thousands for just turned into a very expensive paperweight.

I've spent four years reviewing generator installations for a living. I check everything from 6kW residential units to 38kW commercial setups—roughly 200 systems a year. And the most common issue I see isn't wattage miscalculation. It isn't a bad transfer switch, either. It's fuel. More specifically, it's the fuel delivery system.

Everyone Asks About Wattage. Nobody Asks About Fuel.

The question every buyer asks is "how many watts does it put out?" The question they should be asking is "will it start when the power's been out for 18 hours?"

Most buyers focus on peak watts, running watts, and transfer switch compatibility. They completely miss the fuel pump, the fuel lines, the filter, and the quality of the fuel sitting in the tank. That's where generators go to die.

Here's something vendors won't tell you: a generator that runs every day will outlive a generator that sits for months getting exercised for 20 minutes once a week. The fuel degrades. The pump seals dry out. The filter slowly clogs. When an outage finally hits, you're asking a fuel system that's been silently deteriorating for months to perform a perfect cold start under load. That's not a fair test—and it's one your generator will usually fail.

How Does the Generac Generator Work? The First 10 Seconds Matter Most.

To understand why fuel delivery is the weak point, you need to understand the startup sequence. (The fuel pump, by the way, is the component that moves fuel from your tank to the engine—that's the part we're focusing on.)

When you trigger a Generac generator, this is what happens:

  1. The battery powers up the controller.
  2. The controller checks sensor readings and confirms it's safe to start.
  3. It signals the fuel pump to prime—pulling fuel from the source and building pressure in the lines.
  4. The ignition sparks, the engine catches, and it stabilizes at operating RPM.
  5. The transfer switch moves the load from the utility to the generator.

The first three steps happen in seconds. If the fuel pump can't build enough pressure—because the filter is clogged, because the line has varnish, because the fuel has gone stale—the engine never gets past step 3. From the outside, it looks like "the generator is broken." From the inside, it's a fuel delivery failure that's been building for months.

The Fuel Pump Fails Slowly, Then All at Once

Here's the thing about fuel pumps that most people don't realize: they rarely fail overnight. They fail gradually. The pressure drops a little every month. The internal diaphragm stiffens. The filter gets dirtier. None of this shows up during a weekly exercise run when the generator is unloaded. The engine starts, runs for a few minutes, and everything looks fine.

The failure only becomes visible when the generator is under load—which is, of course, exactly when you're depending on it.

I see this pattern constantly. In our Q1 2024 review, we looked at 47 service records from customers whose generators failed during an outage. The average emergency repair—service call, fuel system cleaning, fuel pump replacement, labor—ran about $650. And that's just the repair cost. It doesn't count the restaurant that lost $4,000 in inventory, or the dental office that cancelled 18 patient appointments, or the home in Minnesota that got $11,000 in water damage from frozen pipes.

How to Check a Fuel Pump Before You Need It

The good news: you don't need a mechanic's background to catch a fuel delivery problem early. You need to know what to look for.

1. Listen when it starts. The fuel pump makes a distinct, steady hum during the priming phase. If you hear a high-pitched whine, a clicking pattern, or silence, that pump is struggling.

2. Watch for surging under load. If the generator runs fine unloaded but stumbles, surges, or stalls when appliances kick on, that's a fuel delivery symptom. The engine wants more fuel than the pump is delivering.

3. Replace the fuel filter annually. This is the cheapest insurance you can buy. A fuel filter for most Generac models runs between $12 and $40 based on publicly listed prices, January 2025. That's less than one-tenth the cost of the average emergency repair in that Q1 review.

4. Smell the fuel. If your stored gasoline has that strong varnish smell, or looks darker than fresh gas, it's breaking down. Ethanol-blended fuel is especially problematic—it absorbs moisture and separates over time, leaving a sticky residue that coats lines and pump internals. Gasoline isn't a set-and-forget fuel. (I really should write a separate piece on fuel storage. The number of people keeping gas past 90 days is embarrassing.)

Dual Fuel Isn't Just a Feature. It's a Reliability Play.

This is where a dual fuel home backup generator earns its keep. And I say this as someone who reviews these systems, not someone reading a brochure.

Gasoline degrades. Propane doesn't—not in any meaningful timeframe. Natural gas comes from the utility line, so you never have to store fuel at all. In quality terms, dual fuel removes your biggest fuel-related failure mode from the equation.

I've tested dual fuel generators with electric start in the 6kW to 26kW range, and the practical advantage is straightforward: options. If your propane tank runs dry on day two of an outage, you switch to natural gas. If the natural gas line has issues, you run on propane. That's redundancy that serves a real function.

For larger setups, the logic gets even stronger. A Generac 25000 watt generator burns roughly 2.5 to 3 gallons of propane per hour at half load, based on the manufacturer's published specs. That's 60 to 72 gallons a day. You're not carrying that in portable cans. You need a tank, or you need a natural gas feed. The dual fuel capability is the difference between "I own a generator" and "I can actually run mine when it matters."

That said, dual fuel isn't the right call for every scenario. If you have a small portable gasoline unit you only drag out for weekend jobs, the upgrade probably won't pay for itself. At least, that's been my experience with people who don't rely on generators for extended outages. But if you're planning to power your home or business through a multi-day outage, fuel flexibility is a reliability feature, not a luxury.

Small Setup? You Still Deserve Straight Answers.

One thing I've noticed after years in this role: smaller customers get shy. They feel like their 6kW unit is too small to justify a service call. Or they assume the dealers' best customers are the ones buying 25kW monsters, and that asking about a smaller unit is wasting someone's time.

I've been on that side of the table. When I was starting out, the vendors who took my small orders seriously are the ones I still work with today, now that some of those orders are much bigger. Small doesn't mean unimportant. It means potential.

If your generator hesitates under load, or the fuel pump doesn't sound right, or you just want someone to walk you through a fuel system check: call. Ask. A good dealer will take a home standby setup as seriously as a commercial installation. And honestly, the ones who roll their eyes at small projects are telling you who they are. Believe them.

The Standard That Actually Matters

After reviewing hundreds of installations, I've landed on a simple standard: the best generator isn't the one with the highest output specs on paper. It's the one that starts when the grid goes down, delivers clean power under load, and keeps running until the utility comes back.

Everything else—wattage, fuel type, brand, price—is secondary to that core question. And most of the time, the answer depends on a fuel system nobody thought to check until it was too late.
