Most generator failures are not engine failures. They're information failures. A generator doesn't care if someone is pretty sure the gas line is big enough, or that the battery looks right. It cares whether the spec sheet was actually read, the battery group is what the manual calls for, and the spark plug gap was set instead of guessed.
I know because I have made those exact mistakes. Since 2017 I have coordinated about 80 Generac standby installations and more than 120 generator service calls for a small electrical contractor. I have also personally made—and documented—six significant mistakes, totaling roughly $9,800 in wasted budget. After each one, I added a line to our team's pre-install checklist. Every line should have been obvious. A lot of them were not, at least not to me at the time.

A light tan or gray plug is a healthy sign. Black soot means the engine is running rich or the air filter is clogged. Oily deposits point to oil consumption. A white or blistered look can mean lean conditions or overheating. A spark plug is not just a maintenance part. It is evidence.
I replaced a plug once, felt pleased with myself, and the new plug fouled a few weeks later. The problem was not the spark plug. The problem was a carburetor issue that I ignored because I had only done the replacement half of the job. Now the rule is: set the gap to the number in the manual, check the old plug for clues, and if the old plug looks like trouble, do not assume a new one will fix the engine.
For dual fuel generators, the spark plug check matters even more. Propane behaves differently from gasoline, and a weak or poorly gapped plug can cause rough running or hard starting even when the fuel is fine. That kind of problem is cheap to prevent. Five minutes with a feeler gauge can save a much longer afternoon.
Where my checklist still doesn't get you
I am not a licensed electrician or a gas engineer. I do not have hard data on every Generac generator failure across the industry. What I have is a decent pile of service records and callbacks. That is enough to learn from, but not enough to replace the people who will actually configure your power system.
If you have a liquid-cooled commercial generator larger than 38 kW, the battery group comment likely does not apply to you. If you are wiring a transfer switch or changing gas piping, use the licensed professionals your local code requires. A mistake in that territory can cause bigger problems than a repair bill.
Still, the pattern remains: the expensive failures I have seen start with skipping a check, not with bad luck. Spec sheet first. Battery group second. Fuel assumptions third.
